Here is what I have done. I will first slightly countersink a hole with a 5/8" forsner bit and then drill a 10mm hole through the box. I use a Neutrick jack that I get from c.b.gitty. The jack from cbgitty has a slightly longer stem than the jacks I was using from Radio Shack.

It's more hand work, but I usually work away a little wood from inside the box with an exacto knife and sharp wood chisel. I mark out an area with the knife and thin it out with the chisel.

I've had the same problem.

Ive also chipped away at the inside until it would come through enough.

What I did last time was cut out a hole big enough for the entire piece to fit through. Then I got a thinner piece of wood that the jack would go through and screwed that on as a plate. Ive seen these on guitars as metal plates but the wood looks cool too. If you had the mind to do it, you could make it a nice decorative piece.

I have run into this problem to. The way I fixed it was to first take a spade bit a little larger than the jack and drill this hole first down to the proper depth for jack to be long enough to stick out. Be sure to lay your box on a solid surface before you dill or the bit will try to go all the way through. This works great and it looks nice to.
