Hello Folks, I am a newbie and I am getting ready to build mi 1st cigarbox guitar and have a question on how to make the groove in the neck so it will fit well into the top of the cigar box. I bought the Bill Jehle's DVD "how to Build a Guitar" and he uses a router to carve out the material in the neck so it will be almost flush with the top of the box I do not have a wood shop or access to a router, or wish to invest in an expensive router. I got a bench chisel and been practicing in a scrap piece if wood the with and thickness of a neck, but boy it is tough to carve out the slot of approx. 1/32 of an inch (the thickness of the box top. After working some sweat for 2 hr the slot is certainly not flat and smooth so I do not think that it will glue well to the top and be flush to transmit the vibration (sound) to the box. I need some suggestions on how to cut a smooth slot in the neck... I though that perhaps a hand rotary tool like a Dremel with a router attachment and a router bit could achieve this Any suggestions or comments will be appreciated.

1/32 of an inch does not sound very thick. What kind of box are you using??? Is it a metal box?

Most of mine are either 1/4 or 1/8. If you truly need to remove a 32nd of an inch, you might just try using a wood rasp. A dremel might work too, but you end up trying to sand a smooth flat surface with a round tool. You could also try a spoke shave.
A simple way would be to get some glue some 60 grit sandpaper to a block of scrap wood. Clamp a piece of wood to the neck to form a guide then go to town. It'll take a while, but should give you a fairly accurate way to get a section of wood down to the desired thickness.

Do you have any power tools at all?

1/4 inch is an awful lot to try to sand off, it would take forever.

You could try cutting it off with a hand held coping saw, and just take your time with it. Then sand it to make it even when you are done.

i use all hand tools, so i do it either with a coping saw or hammer and chisel followed by a rasp - i only use a short lip to glue the top - the rest i take down deeper, but not so deep as to weaken it - just enough to let the top vibrate- when using a chisel cross cut every 2" or so and it will make the job easier to handle
try this //// mark your 1/4 that you want to remove. (mark both sides of the neck) take a hack saw and cut a series of lines to the mark... This is time consuming but accurate. Break out the pieces of wood inbetween the cuts with a screw driver or your chisel and then sand smooth. Again, it's time consuming but very accurate... should give you a nice some and level surface....

I am also a Nubie so this all might just be dross. Is it doable to just glue 2 "shims" onto the neck instead of cutting doen.
2 pieces 1/4" glued onto the neck to lower the neck below the lid.
Please tell me if this is wrong.

If the neck is below the lid, then when you press on a string at a higher fret, the string can hit the edge of the box lid. Ask me how I know.

I use a table saw, and then a hammer and a chisel. But you could do the same with a hand saw. Keep in mind that it doesnt have to look pretty, as it will all be hidden in the box. And you could use a circular saw instead of a table saw. Is your neck oak? cause that is hard to cut by hand. Id try to make a friend with power tools. —B

Try and find someone with a band saw and fine tooth blade. That will make this a whole lot easier. Else do as Sam suggested. I have suggested this too in the past and it has worked well.

What we do is cut the thickness of the lid. .022 - 024" ( 1/4" ) with a band saw, (wood blade).
We clamp two peices of wood on the back (1/4") and front (1/2") as a jig when sliding the neck to cut.
use a coping saw to cut out the the piece where you marked the front of the lid on the neck.

Mark your neck where the front and back of the lid is to lay, If you have your neck extend at the bottom of the box an 1" or 2" thats ok. We cut a small piece 1" or 2" from the piece we just cut off and glue it back on and clamp it. You can use wood puddy if you want to conceal the area where you reglued the small piece. It's the easy way to do it and works great. Your tail piece will cover most of it, or if you use screws at the bottom to hold the strings, that will reinforce the glued piece also. Good luck
